How a 56 km Haul Road Cut Water Use by 51% and Grader Hours by 87.5%

A mining site cut water use by 51% and grader hours by 87.5% across a 56 km haul network by moving beyond water-only dust suppression.

At first glance…

Controlling dust on haul roads is critical for visibility, fleet efficiency, and safe operations across large open-cut mining sites. One major mining operation relied heavily on water carts, frequent grading, and continuous maintenance cycles, consuming more than 5 million litres per day with results that lasted only hours.

After introducing Envirofluid’s long-lasting dust suppression system, the site achieved significant reductions in water use, grader hours, and total operating costs while improving road stability and air quality.

Here’s the story…

Haul roads form the backbone of any mining operation. Yet they are also one of the largest and most persistent sources of dust emissions, rough surface conditions, and maintenance burden.

Water-only control provided temporary relief but required multiple passes per shift. As temperatures rose and vehicle movements increased, the surface dried rapidly, leading to:

    • Heavy dust lift affecting visibility

    • Accelerated road deterioration

    • High grader utilisation

    • Increased fleet fuel burn

    • Pressure to meet air-quality requirements

Evidence from industry reports shows that rough, unstable haul surfaces also increase rolling resistance, leading to higher fuel consumption and reduced productivity.

The mining operator needed a safer, more efficient, and environmentally aligned alternative — one capable of sustaining performance under heat, wind, and heavy load.

Approach: The Solution

Envirofluid deployed a long-duration dust suppression system designed to stabilise fines, retain moisture, and strengthen the running surface, reducing the need for continuous watering and grading.

Dust Suppression Plus

    • Long-lasting moisture retention

    • Improved surface binding and compaction

    • Non-toxic, VOC-free, and non-DG

    • Effective under high-traffic, high-heat conditions

Support Equipment

    • Standard water carts with dosing capability

    • Road-surface monitoring tools

    • Moisture and compaction evaluation

Execution

  1. Baseline water, grader, and road-condition data were collected across the 56 km network.
  2. Dust Suppression Plus was applied using water-cart dosing at prescribed dilution rates.
  3. Treated surfaces were monitored for dust lift, moisture retention, and traffic impact over seasonal conditions.
  4. Performance reviews were conducted to validate road strength, visibility, and fleet cycle efficiency.

Performance Observations

Across the full trial period, the site achieved measurable improvements:

    • 51% reduction in total water consumption

    • 56% reduction in water-cart operating hours

    • 87.5% reduction in grader utilisation (12,000 hrs → 1,500 hrs)

    • >6% improvement in haul-fleet fuel efficiency

    • Dramatic improvements in visibility and dust control

    • Road surfaces retained strength and moisture far longer than water alone

Dust Suppression Plus delivered consistent control even in extreme heat, heavy traffic, and dry conditions.

Safety and Environmental Compliance

The operation achieved strong environmental and WHS compliance outcomes:

    • Lower particulate emissions, improving visibility and reducing PM₁₀ exposure

    • Reduced water extraction from bore and local sources

    • Stable, compacted surfaces improving braking and loading safety

    • Non-DG, non-toxic chemistry eliminated hazardous handling and spill risks

    • Alignment with EPA VIC dust guidance and IECA erosion & sediment control principles

Operational Outcome

The treatment transformed the site’s haul-road performance:

    • Road life extended with fewer re-sheeting cycles

    • Maintenance interruptions significantly reduced

    • Fuel and labour savings contributing to 27–30% lower operating costs

    • More stable and predictable road conditions for operators

    • Improved availability of water resources across the operation

Dust Suppression Plus proved to be a reliable, scalable replacement for high-consumption water-only programs.

Advancing Mining Performance

Building on this success, Envirofluid continues to support mining operations across Australia and the Indo-Pacific with sustainable, non-hazardous dust suppression and stabilisation systems. These solutions complement existing road-maintenance programs while helping sites meet regulatory and environmental expectations.

Envirofluid’s dust-control platforms are adaptable across haul roads, ROM pads, stockpiles, and open areas — enabling safer, more efficient operations with lower total lifecycle cost.
